New build...and it works!!...except...

Are you completely releasing the trigger in between shots? Clearly the hammer isn't dropping on the first pull if you can pull it again and have the round go off.
 
This. No way for that hammer to reset unless the bolt cycles.

Yeah, it has to be this. The thing that threw me for a loop is that I get a , 'click' even if the trigger isn't fully released. It has to be just something internal to the trigger itself other than the hammer.
 
Is it possible you installed the disconnector spring wrong, or used the wrong spring from your lower parts kit, or forgot to install it altogether?

The only thing I can think of is maybe the disconnector is holding the hammer down after you release the trigger?

Watch an animation on how the AR trigger group operates and you'll see what I'm talking about. The bolt locks the hammer back, you pull the trigger and the hammer drops, if you continue holding the trigger down the bolt resets the hammer but it catches on the disconnector until you release the trigger completely.
 
I'd also check to make sure your trigger spring is installed correctly. It could be an issue with the trigger not returning far enough to release the disconnect.
 
At least rotate the upper out of the way, from the lower, to check the function of the FCG as installed. Be sure to NOT allow the hammer to strike the lower (put your hand in the way) when testing. When you push the hammer back, without holding the trigger back, it should be ready to fire right away. If you keep the trigger pulled back, you need to release the trigger after the hammer resets in order to get the disconnect to release. You should have performed this test when you installed the LPK. It will need the selector installed in order to function properly.

Good guide on installing the LPK... I don't use the punches on the bolt release, since using vise grips with tape works so much better (zero chance of marking/marring up the lower). http://www.ar15.com/content/guides/assembly/lower/ It also includes the function test on each step.

reinstall FCG, see what happens. definitely check disconnector spring, make sure it didn't get swapped with bolt catch spring, etc.

So I took it back out and put about 60 rounds through it. It only happened once and it's definitely me not allowing the trigger to come fully forward. As soon as I release a little, it moves forward and BANG.

If you squeeze the trigger (fresh magazine), it goes bang.
If you hold the trigger post-bang, (the disconnector is holding the hammer down), you let out the trigger, and it goes bang?

Typically, the process is:
squeeze trigger, bang, let trigger out, either until click (disconnector giving control to trigger) or until it stops moving forward.

It should not go bang by the trigger moving forward.

OP, instead of shooting it more, watch this and then go look to make sure everything is assembled correctly. Make sure there isn't any crap in there, make sure your grip screw isn't protruding into the lower and interfering with the trigger, make sure your trigger spring is installed correctly.

Right....

Basically it's that I'm keeping backwards pressure on the trigger before it resets and I pull the trigger back again. I don't think it's anything mechanically wrong, but I've never had that happen with any other rifle or pistol I've shot. It's only happened 3 or 4 times out of 80+ rounds. Still, I'm going to break it down and double check everything again.

It's my first build so I'm paying attention to every frigging detail so I'm probably making more of this than it is.

Edit: To put together a rifle from parts and have it go bang and work properly the first time is the coolest f'ing thing ever.
